Gigacasting

Casting a large vehicle structure, such as a whole front or rear underbody, in one piece on an aluminium high-pressure die-casting machine with a locking force of 6,000 tonnes or more. It replaces dozens of stamped and welded parts; in some vehicles a structural battery pack bolts in between the front and rear castings to form the floor.

Example

Manufacturing: an example situation

An electrode can meet coating mass targets but fail adhesion or moisture checks later.

Read Gigacasting alongside Cell-to-chassis in this context. Integrating the cells into the vehicle floor itself, so the battery enclosure is the chassis and the cells help carry its loads. It saves mass and height but binds the battery to the car for life.
